Technical Management The Company technical group is divided into a number of departments based on various parts of the design and engineering process. Concept development and the definition of initial design parameters is the responsibility of the Technology Group, whilst the Design Office provides the detailed solution to all aspects of the installation. Systems and equipment are covered by the Systems Engineering Group. Glass conditioning (everything that comes after the throat) is covered by a separate Glass Conditioning Department (founded in 1976), as is Service, which covers all aspects from installation work to planned maintenance and repair during the life of the installations. Finally, Research and Development is a further separate group, independent of those parts of the Technical Group involved in the daily business. Dr.-Ing. Hartmut Hegeler Technical Manager The Technical Manager of Nikolaus Sorg took up this position in 2003 after he had spent two years as joint Managing Director of EME. Hartmut graduated as a Doctor in materials science from the Technical University of Berlin, where he had first studied mineralogy. His first post was with a refractory manufacturer and he transferred to the glass industry when he joined Gerresheimer Glas in 1993. During his eight years with the group he held a number of positions, the last of which was as General Manager of the two works in Budenheim and Achern. Part of the second course involved the development of a mathematical model for the calculation of special temperature and flow path distributions in glass melting furnaces. Part of the model that he helped create is still in use by SORG today. When he joined the Company he was closely involved with the introduction of mathematical modelling. He was promoted to head of the Metering and Control Dept. in 1997 and took up his present post after a reorganisation of the technical departments in 2005. To visit SORG Arrival by air Frankfurt/Main international airport is only 90 km from Lohr. There are hourly one-change rail connections from the airport station to Lohr. The journey takes about 1½ - 1¾ hours. Lohr station is about 5 minutes walk from the SORG offices. By road, the journey from the airport takes about 1 hour. SORG and the environment Environmeltal protection is one of the ways in which we contribute to the continued success of the glass industry as a whole. In addition to the fact that the glass bottle is an environmentally friendly packaging product there are two areas in which the glass industry has a direct impact on the environment. Emissions - NO x The first SORG furnace specifically designed for low NO x emissions – the first LoNOx &reg; Melter – was installed in 1987. Since then we have been at the forefront of efforts to reduce NO x emissions. We have also been able to develop our technology for conventional furnaces to match reductions in emission limits. Emissions - CO 2 In any furnace utilising either gas or oil as a primary fuel the CO 2 emissions are directly related to the fossil fuel energy consumption. Our furnaces have always been known for their low specific energy consumption, and development continues to reduce the consumption figures even further. The subject of the future of glass melting technology was discussed in a SORG article published in the magazine GLASS WORLDWIDE in September 2007. This article also covers the question of further emission reductions. Recycling Glass recycling schemes established and maintained by the glass industry have had a major environmental impact in many countries, and many SORG container glass furnaces are operated today at cullet levels of more than 70 %. Careful design, particularly of the furnace bottom, provides protection against increased attack by metals introduced into the furnace together with the cullet. Emissions are the second area of impact. In many cases experience is an important factor and it may be difficult for factory personnel to attain and maintain the necessary level of experience. SORG service personnel have the necessary experience, not only of technical matters, but also the experience of working in a wide variety of different countries throughout the world – an advantage that should not be underestimated. For many years we have provided specialists when required – so-called “on demand” service. However an increasing number of glass manufacturers are realising that prevention is better than cure, and are using our service specialists to carry out regular audits of the furnace itself and the related systems and equipment. In this way furnace operation can be optimised, system adjustments can be checked and improved if necessary, and potential problems can be identified before they become critical. The following list indicates the type of installation that we would normally recommend for each application, although there may also be alternative solutions available that are not mentioned here. Soda-lime containers End-fired regenerative furnaces are the best solution for most applications. The largest SORG unit of this type has a melting area of &gt; 150 m² and can produce more than 450 tons per day. Oxy-fuel Melters and the LoNOx ® Melter are alternatives that offer particularly low NO x emissions. Opal containers, lighting ware, tableware The VSM ® all-electric furnace will provide excellent glass quality and very low emission levels for this difficult glass. Existing installations vary between 2,5 and 70 tons per day. C glass for insulating fibre (wool) The VSM ® all-electric furnace design is ideal for this application and existing installations melt up to 190 tons per day. However, as a result of the cost of electricity several producers have introduced oxy-fuel melters for this application. We have built several oxy-fuel furnaces for this application, with melting capacities of up to 170 tons per day. E glass for textile fibres Previously recuperative furnaces were used for this application, but the most modern installations are oxy-fuel melters. Oxy-fuel is also used for the extensive forehearth systems required for this type of production. The largest SORG installation for this type of glass – an oxy-fuel furnace – melts more than 300 tons per day. Lead crystal glass The latest SORG furnace for this glass is a FlexMelter ®, which offers flexibility of the melting rate coupled with excellent glass quality. The VSM ® all electric furnace is also used to melt this glass. Furnaces for this glass are normally quite small, with typical melting capacities &lt; 30 tons per day. Soda-lime tableware, lighting ware and tubing Small quantities (e.g &lt; 30 t/24 h) are usually produced in end-fired recuperative furnaces, but the ubiquitous end-fired regenerative furnace design is generally used for larger quantities. Rolled plate A typical rolled plate line produces between 80 and 130 tons per day. End-fired regenerative furnaces give excellent results for a product that has remarkably high quality requirements. Pyrex ® type hard borosilicate glass (α = 32 – 40 x 10 -7 ) This glass is well suited to all electric melting and the VSM ® all electric furnace design is also used for this application. As an alternative, the SORG Boro-Oxi-Melter ® is a special oxy-fuel design specifically developed for this type of glass. Units up to 70 t/24 h have been built. Basalt for insulating wool Cupola-type furnaces are often used to melt this mineral, but typical glass furnace designs offer several advantages. SORG conditioning technologies SORG established a dedicated glass conditioning department in 1976 and this group is responsible for everything that comes after the actual melting furnace – distributor or working end, forehearth, forebay, etc. Since then the department has supplied over 1000 glass conditioning installations, the main ones of which are : over 700 gas heated forehearths over 250 gas heated distributors over 80 electrically heated forehearths In addition, more than 120 SORG forehearth CONTI-DRAIN ® systems have been delivered. Since July 2006 SORG has also been responsible for the complete Emhart Glass forehearth programme comprising the 240, 340, 540 and 640 forehearth designs. We have designed and built gas-heated distributors and forehearths, electrical heated forehearths using immersed electrodes, electricall heated forehearths using above-glass radiant heating elements, and even light oil heated forehearths. We have designed and built open forehearths and enclosed forehearths for glasses with easily volatile components such as lead oxide. Emhart Glass forehearth systems On 1st July 2006 SORG assumed complete responsibility for the complete Emhart Glass forehearth programme. We provide quotations, take orders, supply equipment, arrange installation and commissioning, and provide after-sales-service for all projects begun after this date. The programme comprises three main products: The 240 forehearth system This is a flat roof forehearth designed for low pulls, and is available for 16“ and 26“ channels only. A limited cooling capability is available if required. The design is also used for distributors. The 340 forehearth system The 340 is the standard forehearth design and is available for 36“, 43“, 48“, 54“ and 60“ channels. The unique double cooling system (direct/indirect air cooling) offers excellent cooling capacity, whilst the roof design permits simultaneous cooling of the central glass stream and heating of the outer edges of the stream. This is a high performance forehearth design that combines high capacity (max. &gt; 200t/24h) and good flexibility. The design is also used for distributors. The 640 forehearth system The 640 forehearth is a simplified version of the family, with lower cooling capacity and simpler control strategy. It is used for less demanding applications. Equipment Items of equipment used on Emhart Glass distributors and forehearths are basically the same as that used on SORG ST Series and other glass conditioning installations. Distributors and forehearth systems SORG has supplied more than 1000 distributors and forehearths since the glass conditioning department was founded in 1976. Gas heated distributors and forehearths Most of these installations are gas heated and the current generation is called the ST Series, comprising STW distributors and STF forehearths. The series was introduced in 1999. ST Series distributors and forehearths illustrate our flexible approach to system design, in that all three types of cooling – open radiation, direct air and indirect air – are used where and when each is best applicable, thus allowing the advantages of each system to be utilised and the disadvantages to be minimised. All ST Series installations utilise the well-known SORG VMC high pressure gas heating system, which we introduced in 1993. A typical SORG STW distributor has direct air cooling in the middle zone and open radiation cooling in the outer zones, whilst an STF forehearth will normally have open radiation cooling in the rear cooling zone and indirect air cooling in the middle zone. However, the flexible approach to the use of the three cooling systems means that some installations utilise different combinations of cooling systems. All-electric forehearths Most of our all-electric forehearths use electrodes immersed in the glass bath, but in the case of some glasses it is necessary to use radiant heating elements located above the glass bath. Electrodes are suitable for coloured soda-lime glasses, fluoride opal glass, C glass for insulating fibre and Pyrex®-type borosilicate glass. Indirect electrical heating is generally used for high quality glasses, including flint soda-lime compositions. Oxy-fuel forehearths These forehearths are similar to standard gas heated installations with the exception of the gas heating system, where special equipment and burners are required. Forehearths for special applications Our various forehearth technologies can be combined in many ways to produce forehearths for special applications. These included covered forehearths for glasses with easily volatile components, and these forehearths can be heated either directly with electrodes, or indirectly with gas or with electric radiant heating elements, or even using a combination of direct and indirect heating. Systems and equipment for distributors and forehearths Our flexible approach to the design of glass conditioning systems allows us to design the best possible installation for each application. In addition to the basic heating and cooling technologies we also have a number of add-on systems available for specific purposes. Forehearth electric boosting system A small electric boosting system with electrodes installed in the equalising section of the forehearth can be used to give significant improvements in the thermal homogeneity of the glass at the end of the forehearth channel. The system can be used to specifically heat the glass at the sides or on the bottom of the channel – areas that are traditionally difficult to heat with the normal gas heating system. Forehearth CONTI-DRAIN ® system We have already delivered over 120 forehearth CONTI-DRAIN ® systems. The drain is used to remove small quantities of contaminated glass from the bottom of the forehearth channel and thus reduce or eliminate zircon cords in the production. Forehearth colouring system Forehearth colouring is an interesting technology for some market segments where the additional costs are outweighed by the increase in flexibility. Our systems are custom-designed for each application and offer the best possible colour homogeneity. They are currently in use for the production of flaconage, stemware, glass bricks and rolled plate. SORG Equipment The design and specification of SORG equipment are based on our many years of experience of the difficult operating environment on and around forehearths. We can supply most items of equipment for the heating and cooling systems, and the metering and control systems. The SORG furnaces We have the experience and knowledge to offer a furnace design to suit each individual application and we will willingly advise you on the best type of furnace for your application. We can offer conventional, all-electric or oxy-fuel designs, and each can be enhanced with a range of additional systems such as bubblers, booster. etc. Regenerative furnaces Most glass furnaces use conventional oil or gas heating with the regenerative system to recover residual heat from the waste gases. Such furnaces can either be end-fired or cross-fired. Today most SORG furnaces of this type are end-fired. The basic design is very flexible and we have built small furnaces with melting areas less than 15 m², whilst the largest SORG furnaces of this type built to date have melting areas greater than 150 m² and produce up to 450 tons per day. Cross-fired furnaces are generally used for higher tonnages that are not yet possible with end-fired designs. A typical application is for float glass furnaces, but the largest container tanks also utilise this design. Recuperative furnaces We use recuperative waste heat recovery on three different types of furnace. The smallest furnaces (&lt; 35t/24h) are often built to an end-fired design using a double shell recuperator. Such furnaces are used, for example, for the small scale production of tableware or fibre for insulating wool (C glass). Larger furnaces are sometimes built with recuperative waste heat recovery, and with the burners located along the furnace sidewalls. Tube cage recuperators are normally used, that offer a higher air preheat than dounble shell recuperators. These furnaces are almost always used to melt container glass, although we have recently built two to melt basalt for the production of stonewool insulation. The third type of furnace for which we use recuperative waste heat recovery are some special furnace concepts that we have developed for specific applications (see Special furnaces, below). Oxy-fuel melters We have extensive experience of oxy-fuel furnaces. The first SORG installation was made in 1996 and we have used this technology for a wide range of applications, from a small 12 ton per day furnace melting ceramic frit to a 400 ton per day container furnace. Other glasses currently being melted in SORG oxy-fuel furnaces include Pyrex(R) type hard borosilcate glass, E glass for textile fibres and C glass for insulating wool. All-electric furnaces Low emission levels and the relatively easy treatment of the low quantities of waste gases make all-electric melting an attractive proposition for a range of special glasses. However, the normally high cost of electricity as a primary melting energy source tends to make its use for containers uneconomic. The SORG VSM ® all-electric furnace design features the patented Top Electrodes and revolving crown batch charging system. We have built more than 85 all-electric furnaces ranging in size from 2,5 to 200 tons per day. Special furnaces One of the most notable aspects of our work for the past 30 years has been the development of radically new furnace concepts for specific applications. The LoNOx ® Melter This is a container glass furnace designed to produce NO x emissions of less than 500 mg/Nm³ waste gas. The initial installation was made in 1987 and the design is now in the third generation. The largest unit produces 380t/24h green glass for containers. The FlexMelter ® The FlexMelter ® concept was originally developed for discontinuous operation without a lowering of the glass quality following the restart of the production. One of the main features of the FlexMelter ® is the refining bank, where the glass passes through an area of reduced glass bath depth to aid the refining process. Radioactive waste melter SORG has developed a melting system for medium level radioactive waste together with the leading German research institute in Karlsruhe. SORG melting technology There are currently more than 250 SORG melting furnaces in operation throughout the world. Most of these are conventional gas or oil fired units with either regenerative or recuperative waste heat recovery. An increasing number are oxy-fuel melters , and a significant number are all-electric melters . During the past 20 years we have also developed a range of specialist furnace concepts for particular applications. The LoNOx ® Melter gives low NO x emissions, whilst the FlexMelter ® is used for extreme flexibility and high glass quality and the Boro-Oxi-Melter ® offers optimum melting conditions for hard borosilicate glass (α = 32 - 40 x 10 -7 ). Furnace systems and equipment All our conventional furnaces can be equipped with one or more additional systems to improve operation. Typical additional systems for our furnaces include: SORG Deep Refiner (SDR®) The SDR® was invented by SORG (first patent application 1974) and we have by far the most experience with this system. The SDR® is a deeper area immediately before the throat, which increases the glass residence time and thereby offers a number of advantages. More time is available for readsorption of gases and so general glass quality and microhomogeneity of the glass is improved, the furnace becomes less susceptible to disturbance if unmelted batch reaches the front wall, and the temperature of the glass entering the throat is reduced. Boosting systems We have already supplied more than 500 electric boosting systems of all types. Melting boosters are installed to add energy to the melting area and increase the melting rate. The installed power of SORG melting boosters usually lies within the range 300 – 2400 kVA. Barrier boosters are designed to strengthen the convection currents in the furnace whilst also providing a small increase in the melting rate. Such installations usually have an installed power of 600 – 1200 KVA. The throat booster is used to add energy to the throat and riser area at times of low or zero pull, to ensure that these areas do not become too cold. Bubbler systems SORG has supplied bubbler systems for many types of glass, ranging from typical soda-lime compositions to basalt-based mineral for the production of stonewool. A bubbler system installed as one or two rows of bubblers across the furnace at the hot-spot helps to strengthen the furnace convection currents and produces a physical barrier to prevent batch piles swimming too far forward on the glass bath surface. We use cermet or ceramic bubbler tubes, with the option to use a platinum tip in special glasses. SORG equipment The design and specification of SORG equipment are based on our many years of experience of the difficult operating environment on and around the furnace. We can supply most items of equipment for the heating and cooling systems, the furnace pressure and waste gas systems, monitoring and control systems, temperature and glass level measurement systems.
